How sequin yarn is made.

Sequin yarn looks simple on a cone and is not simple to make well. The disc has to sit flat, the spacing has to stay even, and the binder has to hold everything through knitting without showing. Get any of the three wrong and the fault only appears in the finished garment, by which time it is expensive.

01Sequin string comes in

The discs arrive already threaded on a fine carrier thread, in the size and finish we have ordered.

Sequin discs are punched from a film — PVC for most colours, metallised polyester for metallics and holographics — and threaded onto a fine carrier thread in a continuous string. This is what the trade calls sequin string, and it is what we load onto the machine. At our scale it is bought in rather than punched here.

The first quality check happens before anything runs. We look at disc flatness, hole centring and colour consistency down the length of the string. A disc punched off-centre will not lie flat in the finished yarn, and a batch where the shade drifts from one end of the string to the other will show up as banding in a knitted panel. Both are rejected at this stage, because after this point they are impossible to fix.

We buy the string in the exact size the order needs — 2, 3, 4, 5 or 6 mm. Size is not adjustable on the machine. It is decided here.

02Base yarn and creel

Base yarn and creel

The base yarn decides the hand of the finished fabric, so it is chosen against the end use, not against price.

The base yarn is the core the sequins travel on and the thing the knitter actually feels. We run polyester, viscose and nylon, generally between 120D and 300D.

Polyester is the workhorse — strong, stable, cheap, and it takes tension without stretching. Viscose is softer and heavier, so it drapes; it is the right choice for dresses and wrong for anything that will take hard wear. Nylon has the best abrasion resistance and goes into furnishing qualities where the finished product gets handled.

Denier is chosen against disc size. A 5mm or 6mm disc on a light base yarn produces a yarn that twists on itself and drags the fabric out of line, so heavier discs get a heavier core. This is the single most common thing we see wrong in yarn brought to us from elsewhere.

The base yarn is mounted on the creel and the tension is set. Tension is checked, not assumed — an unevenly tensioned core produces uneven sequin pitch further down the line, and it is much easier to correct here.

03Through the hollow spindle

Through the hollow spindle

The core and the sequin string pass down through a spindle that is spinning around them.

This is the part that gives the machine its name. The spindle is hollow and carries a bobbin of binder thread on its outside. The base yarn and the sequin string are fed down through the middle of it. As the spindle turns, the binder unwinds off that bobbin and wraps around the core passing through — so the wrapping happens without the core itself ever being twisted.

That matters. On a conventional twisting frame you would have to rotate the whole package to get a wrap, and a string of rigid discs will not tolerate that. The hollow spindle wraps the binder around a core that is travelling straight, which is the only practical way to lock a flat disc onto a yarn at speed.

Feed is where the operator earns their money. The sequin string has to come in at the same rate the core is being drawn through, or the discs bunch up and jam at the spindle eye. Our machines run at spindle speeds in the region of 15,000 rpm with a delivery speed around 30 metres a minute. The operator watches the feed continuously — this is not a machine you set and walk away from.

04The binder thread

The binder thread

A fine thread wrapped around the core between and across the discs, holding each one in place.

The binder is what stops the sequins sliding, rotating or dropping off. It is a fine polyester, usually 30D to 50D, wrapped continuously around the core. Each disc gets crossed by the binder as it passes, which pins it flat against the base yarn.

In most qualities the binder is chosen to disappear — matched to the base yarn shade so the eye reads the disc and nothing else. In our lurex quality we do the opposite and use a fine metallic binder deliberately, so the thread between the discs catches light too and the yarn reads as a continuous line of shine rather than a row of separate points.

Binder tension is a balance. Too loose and the discs work free in knitting, which is the fault that produces a garment shedding sequins in a shop. Too tight and the binder cuts into the disc edge or buckles the core, and the yarn kinks when it relaxes. It is set at the start of a batch and checked again at every doff.

Wraps per metre decides how well the disc is held. Sequins per metre decides how the garment looks.

Two numbers come out of this stage and both belong on the order sheet.

Twist rate — wraps of binder per metre of finished yarn — is a function of spindle speed against delivery speed. We run most qualities between 380 and 520 wraps per metre. Smaller discs get more wraps, because a 2mm disc has less surface for the binder to bear on and needs to be caught more often. Larger discs on a heavy core get fewer, since over-wrapping a 6mm quality stiffens it without holding the disc any better.

Sequin pitch — discs per metre — is set by the ratio of sequin string feed to delivery. This is the number that decides what the garment looks like. Around 240 discs to the metre on a 3mm quality gives even coverage with base yarn still visible between discs, which is what most knitwear buyers want. Push the pitch up and the discs overlap into a solid line; open it out and you get a scattered, quieter effect. Both are available, but pitch changes the yield per kilo, so it has to be agreed before costing, not after.

Pitch is measured, not eyeballed. We pull a metre off the machine at the start of a run and count.

06Quality checks on the floor

Quality checks on the floor

Four faults account for almost everything that goes wrong. All four are catchable at the machine.

Sequin drop is the one that costs a customer money. We test it by drawing a length of finished yarn through a tensioned guide under the conditions it will meet in knitting, and looking for discs that shift or come free. If any do, the binder tension goes up and the batch is re-run.

Pitch variation shows up as visible banding across a knitted panel — a stretch where the discs sit closer together reads as a darker stripe. We count discs over a measured metre at the start of every run and again at each doff.

Disc orientation matters more than people expect. A disc that has flipped or is standing on edge catches the needle and can drop a stitch. Twisted or standing discs mean the feed is running against the core tension, and the fix is at the creel.

Shade consistency is checked against the shade card in daylight, not under the machine's own lighting, and across the full batch rather than a single cone. Two cones of the same shade from different runs should be indistinguishable. If they are not, we do not send them into the same order.

A badly wound cone will fault on the customer's machine no matter how good the yarn is.

Finished yarn is wound onto cones with an even traverse and a controlled build. The aim is a cone that unwinds cleanly at knitting speed without the yarn catching on the layer beneath it. Sequin yarn is less forgiving here than a plain yarn — a disc that snags on an underlying wrap will either stop the machine or tear itself off the binder.

Cone weight is agreed with the buyer. Some knitting units want uniform cones for creel balance and will pay for the sorting; others take mixed weights and save money. Say which you need at order stage.

Every cone is labelled with the shade code, disc size, base yarn, batch and net weight. Buyers who take repeat orders should keep the batch number, because it is the fastest way for us to match a shade six months later.

Packing is polybag then carton. For viscose qualities we seal the bag, because viscose picks up moisture and a cone that has been sitting open in a humid store will not run the way it did when it left here.

08In short

Judge a supplier on the checks, not the claims.

None of this is proprietary. Any competent sequin yarn unit will follow roughly these steps. The difference between suppliers is whether the checks actually get done on every batch, or only on the first one.

If you want to see it running, the unit is in Surat and you are welcome to visit. If a visit is not practical, ask for a sample against your own specification and run it on your own machine before you place a bulk order. That is the honest way to judge a supplier, and we would rather you did it.
